Reciprocating Compressor Valve Failure / Interstage Overpressure

One broken compressor valve overheats the cylinder and shoves pressure into the next stage.

What happened

A recip cylinder depends on suction and discharge valves timing correctly. A valve that sticks open, leaks or breaks causes recompression/backflow, overheating the cylinder and packing and pushing abnormal pressure and temperature into the interstage systems — up to overpressuring the next stage.

Why it matters

Valves are the number-one failure item on reciprocating compressors, and a missed valve failure cascades: heat, packing damage, interstage overpressure. Localizing it from stage trends is the bread-and-butter recip-operator skill.

Control sequence
  1. A suction or discharge valve on one cylinder fails — sticks open, leaks or breaks (often a valve spring).
  2. Gas recompresses/backflows in the affected cylinder; that stage's discharge temperature climbs.
  3. Interstage pressures drift abnormal; the next stage sees rising suction pressure.
  4. Trainee localizes the failing valve from stage temperature, interstage pressure and P-V signature.
  5. Affected cylinder/machine is unloaded or shut down before interstage overpressure or packing/rod damage; interstage relief is the last…
How often

Broken/failed valves are the leading cause of unscheduled reciprocating-compressor shutdowns at ~36%, ahead of pressure packings (~18%) and piston rings (~7%), per a 2009 PROGNOST Systems failure-mode survey / (vendor survey, widely cited —…

Consequences

Cylinder/packing overheating, interstage overpressure toward relief, rod/packing secondary damage, unscheduled shutdown — with unscheduled recip downtime cited up to ~$100k/day production loss (industry estimate —…
